Austin Mini till Suzuki Swift GTi-konvertering

Getting ready to install a Swift GTi engine in my 1975 Austin Mini 1000 cc. Going from 35 bhp to 105 bhp, or more. It is also going to get just a bit of a style makeover.

Reply to post: Hello, how exciting that it's time for the exhaust pipes. That means a test start soon, I hope.
I want to suggest that Biltema has 45mm stainless steel pipes. Best regards, T.

Three quick pictures.
1) The gear arrangement is now adjusted and fully assembled...
...and checked for free movement to the handbrake and seats.
2) The clutch is installed.
3) And I have purchased "Saturday candy," meaning parts for the exhaust system (thanks to Pininfarina406). Some parts are ordered online due to different dimensions.

This weekend, we'll likely find a solution for how to attach the radiator, and more.

Men icke.

I skrivande stund pusslar farsan ihop alla delar i nya avgassystemet.

Mark, masking tape, cut, mark, cut, measure, cut, bend, cut, drill, bolt, swear, bolt, swear again... yes, such is life for a car builder. At least, over the weekend.

Our dear little exhaust manifold from Australia is touching the flip front. So, we dreaded cutting a groove. Not enough. A bit more. Well, a bit more. The groove is visually hidden by painting the lower part of the front black, just below where the grill will be placed. Now, the groove just needs to be sanded and painted.

The flip front is a bit wobbly when lowered, so we trial-fitted the motorcycle carburetor setup and marked where we could place a brace/rod across the engine bay, i.e., between the front fenders, to provide stability when handling the flip front when it's not in place.

Where the flip front folds down and meets the A-pillars, we will place some kind of rubber seal to eliminate chafing marks. When the Dzus fasteners are in place, the front should be rock-solid.

After that, we tackled the radiator. Did it fit with the fan, and how would we attach it? Dad found some bolts in the gearbox that we could use to attach the radiator. Without hesitation, he cut some flat iron, drilled, bent, and mounted. To be painted shortly. Before that, he had cut a piece of sheet metal to become the fan shroud. I had the honor of cutting a larger hole in it, patience-testing as the sheet metal shears cut 2 mm at a time since the mechanism wasn't entirely functional. Calculated the circumference to be 879.2 mm. And 2 mm cut at a time. My, oh my. But it turned out well, and the bent edges perfectly enclose the radiator.

Afterward, it was relatively easy to attach it in place. Nice. Now we had tackled the two most important points for the day. I was under time pressure as I had an appointment to keep later in the evening.

Then we thought we could round off the evening with two quick small things – attaching the seats and bolting the front/upper roll bar between the A-pillars. You know, a couple of those 2-minute jobs. But no. Curses were abundant when the spaces are tight, and lock washers with bolts were playing up big time. We had to be two to fix the roll bar mounts as one had to compress the mounts with pliers, while the other tried to squeeze in the bolt/lock washer between the mount and the headliner. Need we add that it didn't take 2 minutes? More like 30 minutes.

Seat mounts then? 2 minutes to attach 4 bolts? Haha, not in our world. 45 minutes. The seat mounts and "ears" on the beam didn't want to align as we wanted, of course, even though this has been done for a long time and worked fine before. But not today, no sir. When we finally got the bolts in place, they just had to be tightened. We had to find a special solution indeed. Shame on those who give up!

And then I snapped two new pictures of the gear lever, which now sits nicely.

At home, I need to get going on cleaning the distributor so that we can leave it to someone who can sync everything. As I write this, Dad is piecing together all the parts in the new exhaust system.

Trångt värre, men blir riktigt bra!

Reply to post: Tight fit, but it's turning out really well! Exciting now that you're starting to see the whole picture.

Tonight it was time for some meticulous work. Bring out the cloth, cotton swabs, and surgical tools. The distributor needed some alone time to be thoroughly cleaned. So, it was just a matter of scraping away the dirt from the seal grooves, cleaning the nooks and crannies with cotton swabs and cloth to rub it even cleaner. It may be necessary to disassemble the bearing and ultrasonically clean it to remove the dirt residues from the blasting.

- Tomorrow, the drive shafts will be left for splicing.
- The radiator brackets are painted.
- The exhaust system is fairly assembled and measured.

Additionally, my dad and I watched some YouTube videos about Mikuni motorcycle carburetor kits. It requires connecting some vacuum hoses, and we need to obtain a position sensor.

Andreas may take a look at which of the VR sensors needs to be removed and consult the motor workshop on how to proceed.

"–I have a dream" är ett välkänt citat.

Nice.

Riktigt skoj!

"I have a dream" is a well-known quote. And last night, I dreamt, albeit briefly, a really pleasant dream. We started the car. And it sounded good! But a dream remains a dream if you don't take action.

Dad has fully assembled the fan on the radiator and placed it, only to realize a second later that he had forgotten to put a seal between the fan and the custom-made fan shroud. So, off with everything again. Put on the seal. And put everything back on. Again. Now, all that's left for me is to buy some flexible hoses and hose clamps. Then we can test the radiator.

The splicing of the drive shafts will probably be finished any day now. And before they are mounted in place, I need to buy a damask kit to make it tight, neat, and tidy.

At home, I've left the distributor for Andreas. We are concerned about the condition of the gasket. It was as dry as tinder and in really bad shape. But then I asked my dad to check how the distributor looked on the spare parts car. Not a GTi, but it had the exact same gasket. And in good condition, too. Nice. It's in an envelope on its way somewhere in Skåne, waiting for delivery as we speak. This gasket will then be promptly handed over to Andreas.

Then, I've been looking for a better-used Throttle Position Sensor (TPS) for my Kawasaki Mikuni ZX-R6 motorcycle carburetor. But those I got in touch with wanted both the registration number/chassis number and the year of manufacture. Uh, the item came from England. And without the actual motorcycle itself. Emailed danST Engineering, and they replied, "Later model." Oh, thanks. "Helpful." But according to Andreas, it probably won't be needed anyway, quote: "Olof's gadget (new control box, ed. note) doesn't need to know throttle input. It receives RPM via the distributor's pulse sensor, which controls the curve in the box. Then the mechanical vacuum adjustment provides an adjustment for throttle input." Clear as mud. VR sensors will be tested shortly.

Tomorrow, my dad will remove the water temperature sensor and oil pressure sensor from the Mini's original engine to see if they can be used. It's essential to have the right signals for the instrument panel, fan, etc. However, it's doubtful it will work since we mix inches and millimeters with abandon. A bit of a general issue with British cars. Well, problems are meant to be solved, right?

And I'll throw in a teaser that we recently passed 60,000 visits on this little project thread. Really cool!

Oh my, things are happening in the garage! Dad is checking off one item after another. Heater control, fuel filter, exhaust system, and... the drive shafts! Yes. To be mounted soon!

After he had been under the car for quite a while and test-hung the exhaust system, a square problem popped up, the battery box, which annoyingly got in the way of one of the tailpipes. The bottom of the battery box was promptly cut and raised 5 cm in the trunk.

Next week, I'll likely take a trip there to help with some things.

- Nya ringar runt framlyktorna monteras inom kort

Updates from the garage:
- The radiator fan is now fully connected
- The exhaust system is cut and pre-assembled but requires a joint between fixed pipes and a piece of flexible pipe
- The drive shafts are ready to be installed
- The new steering rod bracket from the UK is painted
- The tailpipes are test-fitted and should be fine when everything is hung in place
- The light pots are installed
- The front lights are also installed, but new ones will be purchased (without parking lights as we have a different solution for that)
- New rings around the front lights will be installed shortly
- Dad visited a motorcycle shop and got answers to questions about all the small tubes on the motorcycle carburetor

Suspension mechanisms, yellow turn signal lamps, and the joint for the exhaust pipe have been purchased and will be installed on Thursday if everything goes according to plan. It should have been done tomorrow, but some delayed projects at the advertising agency forced me to postpone my garage visit for a day. But once on site, we will do the following:

- Install the drive shafts
- With these in place, we can finally assemble the remaining damaskers and start connecting all brake hoses, and everything on the front suspension and wheel suspension can be tightened
- Install clutch and brake reservoirs
- Finalize the exhaust system
- Bolt the rear seat brackets
- Install the new steering rod bracket, and before mounting the steering rod with the steering wheel, the rod will be painted so that it also looks nice
- Install the fuel pump
- Purchase a piece of hose from a hose specialist
- Purchase a cable with a sheath for the gas pedal/throttle

Well, that was probably everything, haha, seemingly some 5-minute tasks... that can take longer, well, you know by now. Talk to you on Thursday.

Nya 45° rörböjar beställs i helgen.

Under tiden pysslade farsan ihop kylarslangen.

"–How did it go in the garage yesterday?"
"–We started by assembling these damn!#€%&/()=?^* drive shafts, but otherwise it went really well!"

Drive shafts. Tricky snap rings. Lots of grease everywhere. Uncomfortable working position. A dose of too little patience and lots of swearing. In short. But, when you try for the third time and give the package a "gentle" kiss in the right direction. Smack. And there they were, both drive shafts.

Once they were in place, I ground a somewhat worn steering rod and painted it matte black. Dad welded together the front part of the exhaust system. Then I had to join in to figure out the suspension itself. When we held it up in the desired position, half of the pipe was visible, in line with the undercarriage, i.e., half hidden in the tunnel. But when we mounted the brackets/suspension, the whole thing hung 7 cm lower. And that doesn't work if you want to keep all the parts after going over a speed bump. So, we had to sketch a new solution for the suspension. Dad drilled out pop rivets, cut and bent various brackets in a huge screw clamp (looked like it was purchased at Toys R Us) and screwed together a halved solution.

When we tackled assembling the rear exhaust system, we realized that I had ordered the wrong pipe bends. 30° didn't work, despite careful calculations and CAD drawings, as the tailpipes would end up in the wrong place. New 45° pipe bends will be ordered this weekend.

The light pots are screwed in, and new yellow-orange lamps are enclosed by completely transparent uncolored turn signal lenses. It's going to be a restrained color scheme in red, white, and black, and yellow turn signals don't fit. I've seen an Englishman spray-paint the rear turn signal lens red but enhance the yellow glow with a yellow-orange bulb. I'll see if I do something similar.

I also changed the icon on the heater control and screwed it under the instrument panel, conveniently hidden. Meanwhile, Dad put together the radiator hose.

Earlier in the week, Dad had received the new steering rod bracket and painted it matte black. Of course, there were iron brackets in the way under the instrument panel, so I had to cover parts of the car in sheets and tackle it with the angle grinder. But now it fits well, and it looks really nice!

And since we were productive, apart from the drive shafts, I had time to measure where the cover for the tachometer should sit. We considered different solutions and chose to drill holes in the crossbeam on the instrument panel. The cover was attached together with a "bowl," but to get the perfect fit, I had to cut away a lot of this cup. Lucky that I got myself a "ruler" to get contour lines. We haven't connected anything yet, so it's not yet time to press the tachometer into the cover.

Lovely! Sådana får jag ju förstås fixa. Stort tack för tipset!

Reply to post: Great project, must be followed

Reply to post: Nice, regarding the turn signal lamps, you can install some type of silver-colored turn signal lamps that flash orange. Then you can avoid the orange bulb in the turn signal. It becomes even more discreet. For example, ones like these (available with different connectors).

Lovely! I definitely need to get those. Thanks a lot for the tip!

Will do, hopefully, there will be more exciting pictures now as I am in the final stretch, i.e., a lot of assembly for the finished look before startup and inspection.

12 utav 15 punkter strukna från min "to do"-list. Nice.

A sudden impulse and a quick pace to the garage to work hard to check off another 15 points on my 'to-do' list.

You should stay away from people in these Corona times, so I thought the garage would be a very suitable place. So, I was already on site at 06:20 to start the day.

I managed to test fit the new quick-release for the steering wheel from Mr. Tuning. And it fits well and sits nicely in the passenger seat, doesn't it? If you happen to be 2 meters tall, all aids are welcome to smoothly get in and out of the car. I have a story from when I was 20... going to a new job for the first time, and the car refused to start. Fortunately, the car is light, so it's easy to get it rolling. Quickly too. The problem is just getting into the car, throw it into gear, and start it considering my height. You have to be agile as a weasel in these situations. And that wasn't the only time this hectic morning. I had a stall in an intersection, and then I happened to miss the address I was going to, so there was a U-turn with a stall on top of that. Do I need to say that I had to start the car all three times? But you know, Lucas electrical system, 'the man who invented darkness.'

Dad had other plans for the day but managed a short visit before he went on his way. By then, I had managed to put things together and thought a bit about the new pipe parts. I had to get 45° instead of 30°. And, of course, it's just as difficult to get the trigonometry right... triganometry... trgmitre... trigonometry as to spell it right. Angles, dimensions, and proportions. Goodness. I probably became a bit thin-haired after that session. We had to extend one of the pipes with a cut-off sleeve to get the angles right and the exact placement of the tailpipes. But now the rear exhaust system is connected and will be hung up on adjusted brackets shortly.

Then it was time to do some 5-minute jobs; change the handle on the rear hatch from Mk3 to the Mk1 look. Check. And I thank "vw_audi" for the tip about chrome-colored turn signal lamps. So right. Check.

You know that solution with the swing arm stop to eliminate the risk of the spring jumping out of its position in the rear suspension when you lift the car or take a turn a bit too aggressively on the road somewhere? The wheels weigh a bit despite their small size, so the rear suspension frame had become a bit bent. So, I had to manufacture a weight distributor in the form of a flat iron. Smack. Check.

From flat iron to thinner sheet metal. It was time to cover the gear lever hole since we have now moved the part a bit backward. "Drew" a template with dirty fingers and cut a piece. I can't claim that tin snips are my favorite tool. This is screwed on after we have sealed it carefully. The idea is to attach a small fire extinguisher here later.

I read that the cage must be attached to the car floor, haha, because until now, it has just stood freely in the cabin. And so it became. Dad had previously drilled holes in the floor and created mounting plates that we will put on the underside of the floor. I generously sealed these so that no pockets and thus rust formation occur. The plates looked like a sandwich with Kalles Kaviar on top. And damn, it was sticky. Thinner and a rag had to work hard to get rid of everything on my hands. The bolts will be cut later.

Then I was eager for a new 5-minute job since the cage mounts took two hours to get right. It was high time to attach the loops for the 4-point belts. Attaching the outer mounts to the sills was no problem. Nor were the inner mounts, i.e., those in the tunnel. The catch is just... that the seats have been moved back so far to fit my driving position, so these loops were now in the way. I couldn't move the seat back the last 7 centimeters. Hmm. The 5-minute job was a thing of the past. Dad had just returned and drilled new holes in the tunnel. Of course, I had to make new and larger flat iron washers to put under the floor.

And when Dad was in place, we ticked off a two-man job – putting in the brake and clutch cylinders. They are certainly not difficult to attach, but then there are lock pins and locking pins. It. Tests. Patience. It's so cramped and inaccessible that half would be enough. It aches in the body after sitting/lying in various uncomfortable positions to be able to see and reach these places.

The fuel pump also had to be attached in its place now that the exhaust system was ready but not yet suspended. I will arrange new hoses to get the dimensions right. Meanwhile, Dad stood at the other end of the car and muttered for an hour. A nipple to the brake cylinder seized. Exactly the same threads as the others, but stubbornly, it wouldn't catch. This nipple is cut and replaced with one that actually works.

Now it was 20:00, so it was time to wrap up a productive day. 12 out of 15 points crossed off my "to-do" list. Nice.

I'll probably take a trip there again very soon as I feel the stress starting to creep closer. Before that, I'll have assembled the doors at home.

Goodbye for now!

No work done during these Corona times? No way, not in the garage where dad checks off one task after another. I must say, quite productive!

During the past week, he has done the following:
- Welded together Mini's oil pressure sender with Suzuki's and mounted it in place
- Fabricated a bracket for the water temperature sender, painted it, and mounted it
- Hung up the rear exhaust system with tailpipes and all
- Completed the connections for the fuel pump
- Completed the connections for the brake and clutch cylinders
- Cut away a part of the bulkhead so that the motorcycle carburetor does not touch and sealed the hole again
- Cut and repainted the bolts for the cage brackets
- Connected the heater fan hoses
- Arranged the throttle cable and made a special solution as the cable wanted to go straight through the hood
- Found a piece of pipe that we will cut into small parts and install inside the carburetor to avoid swirls

On the home front, I recently ordered Lexan windows for the rear from the UK. Side rear windows in glass are no longer available anywhere. Only opening ones that I had before but have now chosen to do without. Found a Lexan kit and went for it. Today I received a message that the Brits have a lead time of 8 weeks. Uh. Bugger! We'll see whether I proceed with this or look for another supplier or even someone in Sweden who can cut them.

Dad will take a look at the cable harness shortly. A decent tangle of wires. Good thing he's an electrician!

In short.

A new used distributor has been acquired. Apparently, I had been a bit too thorough when cleaning the previous distributor. Sandblasting makes the exterior beautiful but ensures that the interior of a distributor goes awry. It creaked merrily when Andreas rotated the shaft after two rounds in the ultrasonic cleaner. But it was fun to clean with screwdrivers, etc., last time, so I'll do it with pleasure again!

I thank Bildelsbasen.se and Välsta Bildemontering for a used distributor in "A" condition!

Lexan windows for the side rear windows arrived yesterday. Nice. Fortunately, I could happily cancel the order from the other place that had a whole 8-week lead time. This new supplier had them in stock.

On Thursday, I'll go to the garage and give it all for a day on my little project. Until then!

Torsdag... kontrasternas dag.

Men luftfilterfästet verkar ändå ta i torpedväggen.

Men först fick själva dörrlisten monteras.

- Jorda tanken

Thursday... a day of contrasts. It started with rain and cold, then sun and warmth, and thereafter storm and rain. And good flow turned into setbacks. And Tuborg, water, and antifreeze. Yes, an eventful day. On the way to the garage, the windshield wipers on the daily driver also stopped working. Well, that looks good on the highway.

Still, I made it to the garage. Now, let's get started!

Dad had been pondering the electrical work over the past week, digging around in the wire harnesses. But he has experience since he was previously an electrician.

I was supposed to replace the slightly worn handbrake hoses with new braided ones. I thought I could do it in a breeze but forgot Murphy's Law. Unfortunately, the brackets gave in when I tried to loosen the hoses from the nipple. So I had to cut off the brackets and manufacture and weld new ones.

Dad had earlier in the week made a suspension mechanism for the right exhaust pipe at the back, but the rubber bushing didn't seem to withstand the pressure. A new bracket was made, and now the entire rear exhaust system is securely mounted.

God said, "Let there be light, and there was LED." Parking lights in the form of a short LED strip have been installed between the grille ribs. Initially, I was hesitant because the grille is to be black foiled and might not reflect the LED lights sufficiently. But Dad had temporarily taped it with black electrical tape, and the reflection is definitely sufficient. And we avoid the risk of the parking lights rusting, as they tend to do in the headlight variant with such lights.

Dad had previously cut and made a new area in the bulkhead so that the carburetor wouldn't touch. But the air filter bracket still seemed to touch the bulkhead. Dad has an idea of how we can easily move the entire air filter 20 mm and thus eliminate the interference. However, the air filter is located behind the engine and may not get enough airflow there. Therefore, we will direct the air intakes through larger holes and hoses in the side panel inside the engine compartment. And so it will be cool air. Otherwise, the engine would have heated up the air in the engine compartment before reaching the carburetor, which is undesirable.

I had brought one of the doors hoping to install the window trim that was missing at home. But first, the door trim itself had to be installed. But things need to be done in a certain order for it to be right. The door trim is supposed to clamp on the edge, so the mat must be in place. And before that, the sound deadening mat must be glued in place. And before that, I had to spray spray adhesive to get better adhesion since the rigid sound deadening mat has to fold around a bend (the wheelhouse) between the door and pedals. And the spray adhesive needs to set and become good, and that takes time. I didn't get further than that with the door. So I dragged it back home, but this time with those missing window trims so that I can assemble them completely.

I proceeded to screw a cover plate over the previous gear lever hole in the tunnel. After that, I fixed the red electrical wires in the license plate light with black heat shrink tubing. You can see the wires if you look at the light from above, and it wasn't nice with red wires. Details.

Dad manufactured a pedal stop for the brake pedal so that the pedals align when they are in a row. It would be weird if one pedal sticks up 4 cm higher than the others.

When that was done, we filled water in a Tuborg jug and flavored it with a little antifreeze. A strange combo. Initially poured a small part of water into the radiator and checked for any leaks. Looked good. Added a bit more. But, well, unfortunately, there were a couple of puddles under the car. A hose to the water thermostat had a hole and had to be replaced. Also, we had plugged a small stub, but the hose clamp wasn't sitting very well. We replaced the plug too, and now everything was tight.

We moved on to filling brake fluid and immediately started bleeding the rear brakes. Pump up the pressure, open the circuit and press the pedal to the floor, close the circuit, repeat. We did this for 10 minutes, but we didn't think much was happening. However, the brake fluid in the reservoir was slurping until, in the corner of my eye, I saw oil dripping from the engine compartment. It was a nipple that we hadn't tightened. There you go. So simple. Yet so difficult at the same time. But now the brakes have been bled once. Will be done more times in the future.

This time, there were many "hidden" things being sorted out, but they also need to be done to get it running shortly.

I also cut off half of the steering wheel hub (in depth) to be able to mount it on the quick release. Technically, you could say that it's the horn mechanism, but since the horn is on the turn signal lever, the horn button isn't needed. New screws need to be obtained as they were too short. It would be good if the steering wheel is in place so that you don't suddenly sit there with it in your hand in a turn.

Other small things that were done include
- Grounding the tank
- Running a ventilation hose to the tank
- Welding the exhaust manifold flange
- Electrical connection to the fuel pump
- Cover on the handbrake mechanism
- Welding the handbrake bracket
- Mounting the ignition coil
- Mounting the expansion tank

Soon it will be Easter, and then I'll likely take the time to continue working on the little car. Until then, see you and Happy Easter!
